Are you painting them? My dad is pretty handy too, and he's making some for my sister for her Relay For Life event out of plywood. It's decently cheap, you would only need two sheets, and if you painted them well, nobody would know!
I was actually going to cover them in fabric with maybe a layer of batting underneath to make them a bit softer on the edges.

I am wanting gigantic (like 4'x2') initals to be hung on these massive doors of the church. My dad is very handy with tools but I was wondering what thickness wood would be best? Have any other bees out there done this before? Any ideas? I could build a small house for what it would cost me to order them from the internet in the sizes I want!
